Cycles cage baking: rays miss closest surface #47079

Blender Version
Broken: 2.76b

Short description of error
When using a cage for baking with Cycles, certain surfaces are missed entirely, and a surface further away from the cage is captured instead.

Without cage:

Same geometry (high-poly, low-poly and cage) exported to another software (Maya, TURTLE render):

Exact steps for others to reproduce the error

  1. Open barrel1.blend
  2. Press "bake". The details for the top and bottom ends of the "planks" will not be captured.

Misses are evident if you bake e.g. Diffuse Color instead of Normals.

Yup, sure thing. It seems the cage wasn't expanded enough (though it looks ok at first glance). Alt+S>Apply scale on the cage fixed the issue.

How can this be? Is there some minimum margin to uphold? I've extracted the relevant cage and high-poly geometry from the original file, and there's clearly distance between them: barrel1_extracted.blend

The way cage baking seems to work, the ray direction for baking goes from the point on the cage mesh to the corresponding point on the low poly mesh. The way the cage is set up in this file, very close the other mesh and with the cage face larger and to the side, that direction does not go downwards into the high poly mesh, but sideways.

As far as I can tell there is no bug here, the cage is supposed to control the bake direction like this, and so it should just be shaped or positioned differently for the results you want.
